This program was recommended to me via the costume professionals group I belong to on Facebook.

Pepakura Designer allows you to create your own paper models easily from 3D data used in 3D CG software. Rather than relying on preset templates, the application encourages you to experiment with your own designs.

I watched this tutorial and Cereal Kill3r knows what he's talking about.
"peps" need to be printed on card stock weight 110 lbs, never printer paper  *note* he specifically calls for 8.5 x 11 paper so patterns should be tested on A4 and measured to see if any scaling up is accidentally happening during printing.
use hot glue to put it together because you can back out if there's a mistake
use lots of reference photos so you know where the armour fits on the body: lots of people measure from wrist to elbow and get a small gauntlet because the elbow is actually 1.5" lower than the decorate elbow "flange" on the gauntlet.

there are lots of tutorials on the net from many Pepakura enthusiasts.
Using foam for Pepakura tutorial
This guy had good tips for minimizing cuts to the foam but still getting a good rounded shape with a heat gun and light globe.

I will download this at home and conduct some tests.
